⭐What is an automotive connector?

Simply put, an automotive connector is the "plug" and "socket" between the various electronic components in a vehicle. Its job is to connect sensors, controllers, lights, motors, and other devices so that power and signals can flow smoothly.

A typical car contains anywhere from a few hundred to over a thousand connectors. Electric vehicles have even more, and they also need to handle high voltage and large currents.

A connector consists of three parts:

·Plastic housing (insulation, positioning)

·Metal terminals (conductive)

·Seals (waterproof and dustproof, optional)


How are they made?

The manufacturing process involves four main steps:

Step 1: Mold Making

Both the plastic housing and the metal terminals require precision molds. Connector molds demand extremely high accuracy, with dimensional tolerances typically in the ±0.01mm range. Multi-cavity configurations like 16-cavity or even 32-cavity are common.

Step 2: Terminal Stamping & Plating

Terminals are continuously stamped from copper coil stock using high-speed stamping presses, running at several hundred to over a thousand strokes per minute. After stamping, they undergo reel-to-reel continuous plating, typically with tin or gold.

Step 3: Plastic Housing Injection Molding

The housing is injection molded using engineering plastics such as PA66, PBT, or LCP. These materials are highly hygroscopic and must be thoroughly dried before molding. Mold temperature and injection parameters require precise control.

Step 4: Terminal Insertion & Testing

Automatic insertion machines place the terminals into the plastic housing. The entire process must ensure accurate terminal positioning and secure locking. After assembly, connectors must pass continuity, insulation, and air-tightness tests.


What makes it difficult?

Tight dimensional tolerances, challenging material behavior, and stringent consistency requirements for high-volume production (CPK ≥ 1.67). Mold makers who can master automotive connector molds typically hold a solid position in the automotive supply chain.
