Dimensional accuracy can reach grades 6 to 7, surface finish corresponds to grades 5 to 8, and strength and hardness are improved by 25% to 30% compared to conventional sand casting. Simultaneously, production efficiency is remarkably high, with a single mold capable of enduring hundreds of thousands or even millions of cycles.

Mature Material Systems with Wide Applications

The material system for aluminum alloy die casting is highly mature. Al-Si series alloys are renowned for their excellent corrosion resistance and castability, making them suitable for automotive body structural components. Al-Si-Cu series alloys, with their superior comprehensive mechanical properties and machinability, are widely used in automotive carburetors, cylinder blocks, and power tool housings. Al-Mg series alloys offer outstanding corrosion resistance and impact toughness, making them ideal for agricultural machinery arms and marine propeller components. Among these, ADC12 is one of the most extensively used materials in China's die casting industry, while high-strength and high-toughness new materials such as AlSi10MnMg are gradually becoming the preferred choice for critical automotive components.

Automotive Sector Emerges as the Largest Demand Engine

The automotive industry represents the largest application market for aluminum alloy die casting. From engine blocks, cylinder heads, and transmission housings to wheels and chassis structural components, aluminum alloy die castings are ubiquitous. Taking the engine block as an example, replacing traditional cast iron with aluminum alloy can achieve weight reductions of 30% to 40%. Furthermore, every 10% reduction in engine weight results in a 3% to 5% decrease in fuel consumption, which holds significant implications for improving fuel economy and extending the range of new energy vehicles.

Giga-casting Leads Manufacturing Transformation

The rise of Giga-casting technology is reshaping the industry landscape. It consolidates dozens of components—which previously required stamping and welding—into a single large casting, dramatically streamlining the production process. One domestic enterprise, adopting large-scale Giga-casting technology for automotive longitudinal beams, reduced production time from the traditional 2 to 3 days to just 2 minutes, achieving approximately 98% time savings. Currently, 6,100-tonne class ultra-large die casting machines have been deployed in China, and independently developed heat-treatable-free die casting aluminum alloys have been successfully applied to new energy vehicle structural components, with material recycling rates exceeding 95%.

Challenges and Technical Breakthroughs

However, aluminum alloy die casting also faces inherent challenges. Due to the extremely fast filling speed, gases within the mold cavity are difficult to completely evacuate, often resulting in porosity within the casting. This typically precludes die castings from undergoing heat treatment and makes them unsuitable for long-term service at elevated temperatures, as gas expansion can cause surface blistering. Additionally, Al-Si series alloys are prone to soldering, and their significant volumetric shrinkage can lead to shrinkage porosity. Mold costs are also substantial, typically ranging from RMB 20,000 to 100,000 per mold, making the process more suited for mass production.

To overcome these limitations, the industry continues to advance process innovations. Vacuum die casting, by evacuating air from the mold cavity, significantly reduces porosity and enhances mechanical properties. Oxygen-assisted die casting promotes the formation of dispersed oxides from entrapped oxygen, enabling subsequent heat treatment strengthening. Semi-solid die casting, by controlling the solidification process, achieves finer microstructures and further improves product quality.

With the sustained growth in lightweighting demands from new energy vehicles and the accelerating adoption of Giga-casting technology, aluminum alloy die casting is experiencing unprecedented opportunities. From foundational materials development to ultra-large equipment manufacturing, and from process optimization to intelligent production, the entire industry chain is collaborating on innovation, jointly driving this traditional process toward greater efficiency and higher quality.
