When workpiece dimensions keep fluctuating—sometimes larger, sometimes smaller, with no discernible pattern—it's even more frustrating than when dimensions are consistently off. Don't rush to adjust tool compensation. Start by checking these three areas.
First: Check the mechanical "joints"
As machines get older, coupling screws can loosen, ball screw backlash can increase, and turrets may not lock in the exact same position each time. All these mechanical "gaps" show up as unpredictable dimensional variations on the workpiece. Use a dial indicator to check repeat positioning accuracy—you'll spot the problem right away.
Second: Check for electrical interference
This is the most common cause of "occasional out-of-tolerance" parts. Electromagnetic interference from high-power equipment starting up or shutting down can send "extra pulses" to the servo drive, causing the motor to move slightly more or less than it should. Check the grounding wires and separate high-voltage power cables from low-voltage signal cables—this often fixes the issue.
Third: Check fixturing and tooling
If the workpiece isn't clamped securely, the tool holder lacks rigidity, or the insert is worn—the tool will "give way" under cutting forces, causing dimensions to drift. Thin-walled parts are especially prone to this problem.
Dimensional instability is rarely a programming issue. Check the drivetrain first, then electrical interference, and finally fixturing and tooling. Follow this sequence, and you'll track down the root cause in most cases.
