⭐Two-Shot Molding: A Core Analysis of the Overmolding Process and Haina's Practical Experience

In today's consumer electronics, medical devices, and personal care industries, products are required not only to be functionally reliable but also to offer excellent grip feel, anti-slip performance, and aesthetics. The overmolding process (Overmolding / Insert Molding) is precisely the key technology for achieving these goals.

As a company with years of deep experience in precision mold manufacturing, Haina has accumulated rich practical experience in the design and molding of overmolding molds. Today, let us take an in-depth look at this process.

I. What Is the Overmolding Process?

Simply put, overmolding is a molding process in which one material (usually a soft material such as TPE, TPU, or silicone) is injected to encapsulate another substrate (such as a hard plastic frame or a metal insert), bonding the two into a single integrated part.

It mainly takes two forms:

Insert Molding: Metal terminals, nuts, and the like are pre-placed into the mold, and plastic is injected to encapsulate and secure them. This is commonly used for automotive connectors, sensors, and similar products.

Overmolding (Two-Shot Molding): A hard plastic substrate is molded first, and then a layer of soft material is injected over it. This is currently the most common method for manufacturing ergonomic handles and anti-slip housings.

II. Where Is the Difficulty in Overmolding? Why Choose Haina?

Overmolded products may look simple, but they place extremely high demands on mold precision and injection molding processes. The core difficulties are mainly:

·Bonding strength: If the chemical polarity of the hard and soft materials is incompatible, delamination occurs easily. The mold must be designed with structures such as dovetail grooves and undercuts to achieve "mechanical interlocking."

·Flash and mold clamping: During the second injection, the high-pressure soft material easily overflows from the gap between the hard plastic and the mold, producing flash. This requires the sealing surface of the mold to achieve precision at the 0.01 mm level.

·Deformation and internal stress: Soft materials have high shrinkage rates, which can easily cause warpage, testing the design capability of the mold cooling system.

And this is exactly where Haina's core strength lies. Haina's greatest expertise is precision mold design and manufacturing. We are not only proficient in upfront mold flow analysis and cooling water line layout (such as using cross-drilled circuits to ensure uniformity and water wells for targeted cooling of deep cavities), but can also provide customized mold structure solutions based on material shrinkage rates and molding windows.

III. Haina in Action: High-Difficulty Overmolded Products

With superb mold technology, Haina has successfully developed multiple high-quality overmolded products for customers, widely used in daily consumer and health fields:

1. Electric Toothbrush Handles (Hard Plastic + TPE Soft Material)

Electric toothbrushes have extremely high requirements for waterproof performance and grip feel. In the mold design, the Haina engineering team precisely designed the sealing position at the interface between the hard and soft materials, ensuring that the soft anti-slip layer fits perfectly with the internal hard plastic frame. This achieves excellent anti-slip and shock-absorbing effects while meeting IPX7 waterproof requirements, with no flash occurring during the second injection.

2. Fitness Massager Housings and Grips (PP/ABS + TPU Soft Material)

These products need to withstand significant force during use and require long-term gripping. Haina ensured uniform encapsulation of the soft material on complex curved surfaces by optimizing gate positions and the venting system. At the same time, combined with our expertise in cooling design, we effectively controlled shrinkage deformation at thick walls, making the massagers not only full in appearance but also comfortable to grip and durable.

3. Other Precision Overmolded Components

In addition to the products above, Haina has successfully achieved perfect bonding of multiple materials in fields such as medical device grips, industrial tool housings, and automotive interior parts.

Overmolding is not just an action of the injection molding machine; it is a combination of materials science, mechanical design, and precision manufacturing. Haina has focused on precision mold design and manufacturing for twenty years, and can solve pain points such as overmolding flash, delamination, and deformation at the source, providing customers with stable, repeatable mass-production assurance.
